What D6 Is and Is Not

Discipline 6 (D6) is the execution phase. This is when the verified solution from D5 is rolled out to the entire production environment. Once D6 is confirmed, the temporary walls of D3 can be removed.

D5 proved the fix works under controlled conditions. D6 proves it works in the real world — every shift, every operator, every tool, every supplier lot. Treat D6 as a controlled change project, not a memo announcing that the problem is solved.

How Do You Validate Without Disrupting Production?

D6 requires a project management approach:

- ECN (Engineering Change Notice): Formalizing the change in the system. - Tooling Updates: Modifying molds, jigs, or fixtures. - Training: Updating the Standard Operating Procedures (SOP) and training all relevant operators.

Supporting elements a working engineer should also close out:

- Documentation cascade: control plan, PFMEA, work instructions, inspection standards and reaction plans updated to the new revision. - Gauging and inspection: any new or modified check fixture proven capable (GR&R) before it is used to judge product. - Inventory disposition: rework, scrap or use-as-is decisions for WIP, finished goods and stock at the customer, documented and approved. - Supplier flow-down: if the change touches purchased parts, the requirement is passed to the supply chain and acknowledged.

What's a Good Rollback Plan?

Validation is different from D5's verification. It is proof that the solution works over time in the real world.

- Long-term Capability Studies (Cpk): Showing that the process is stable and centered. - Successive Batch Monitoring: Confirming zero defects over multiple shifts.

A rollback plan is written before the change goes live. It states the trigger conditions (for example, a capability index below the agreed target, or any repeat of the original failure mode), the steps to restore the previous process, who authorizes the rollback, and how product made during the rollback window is contained. Without a rollback plan, a failing change becomes a second crisis on top of the first.
